After replacing the axle again, I immediately started having the axle locker issue. Occasionally it would flash the locker button on start up and eventually it would trip and set a code in the computer but no MIL or DTC visible from my scan tools...

Thanks for replying, unfortunately due to incorrect installation procedures from the shop, it was failed bearings and bearing race/bearing coating floating around in the diff oil. Not normal wear. The truck is going back in to have the bearings replaced again because of a failed installation...
At 66500kms on stock gears and tires, 27mpg combined and with the derringer on level 6 I am getting 26mpg. Though I try to hypermile as much as possible with an avg highway speed of 88kph. Range is usually 725kms between fill ups of about 65L

Had same problem on my first oil change. Wait 20-30 mins after running to let the pressure bleed down. Open the drain plug, open the oil cap, with towels around the housing, slightly open the oil filter housing. Let it bleed off any residual pressure and drain oil down. This should avoid...

Only to the town compost and leaf waste site which is a 50kph road max for about 500m maybe once a year in the spring. Other than that no other gravel/dirt roads on my commute to work or driving around.

Anyone else have this level of rust occurring on their lower oil pan? I do live in the upper reaches of the rust belt (south central Ontario) where they use salt spray but I have not seen that level of rust happen on an oil pan before.

Back to the dealer, went for a drive with the service manager and was able to reproduce the sound but he is afraid to down the truck again because it’s not as noticeable as when the bearing was failed. At least it’s documented and was asked to keep driving it and monitor for if it gets worse...
Update for my post:
Dealer put the truck up on the lift and found the sound to be a bad pinion bearing. Once they had the diff out they also found the carrier bearings had started to fail. They couldn’t tell me the cause of the failure.
Bearings were all replaced and new ones reinstalled...
