At 4000 miles on my gladiator, I keep getting a check engine light after I fill up with gas. The 1st time the tech said I didn’t put the gas cap on right and cleared the code. Then I was good for a while, but now, it’s every time. I clear the code and it’s good until the next time I fill up. Tech keeps saying gas cap, but I can’t believe that at 4000 miles I suddenly forgot how to screw the gas cap in correctly. Anybody else have this trouble? Anything I should be looking for? Could it be a bad gas cap?

Repeat write ups like this are most likely a small evap leak. Keep poking the dealer. Tell them no! If it was a gas cap, the light will go out once the error is corrected ( securing the cap). They need to do a smoke test or change the sensor. Three strikes and they're out! You just have to push them.

After your fill-up, there is very little space , so any leak will be noticed sooner. Once you burn through some fuel, there is a larger space, so it could be a vent issue ( overfilling) from when you fill up. The emissions system is trying to vent your tank as you burn fuel. This vented fuel is being sent to the engine instead of the atmosphere. Therefore, the evap switch must not be getting the pressure it needs. There are a few other codes such as a gross leak or other evap faults. There is a code such as a small evap leak that is assumed to be the gas cap. Multiple write-ups could be in you future to get this fixed. Fuel cap replacement is next, even though they can test it. They may toss an evap module with the switch next. Then they will smoke test. I have not looked at the procedure myself but I think somewhere after securing the cap, the leak check should be performed. The dealer is assuming you are the idiot and not putting the cap on. They need to look for a leak. Don't top off the fuel tank!

If the small EVAP leak fault comes back every single time you fill up with gas, then it may well just be a bad cap. Since it's a 2024, it would make sense that a new cap should be an easy thing to get under warranty. Hell, the cap's cheap enough it might be worth just buying one and swapping it yourself.
