OK, one last update in case anyone down the road notices this problem.

TLDR? I would suggest living with it.

At first glance my thought and that of the dealer tech was the blend door actuator. This is a relatively quick and easy fix for them, and it was done in a couple hours.

But I got home and there was no heat on the drivers side. Back to the dealer and the "temp door" in the the HVAC housing was broken.

Here is the description of the fix they applied. Took about 2 days.
Installed 68301864AA :SEAL KIT: A/C AND HEATER UNIT Installed 68541153AA :HOUSING: DISTRIBUTION recovered freon, removed dash, removed hvac
housing, swapped heater core and evaporator core into the new hvac housing. installed hvac
housing, installed dash, charged freon and replaced lost fluids

OK, all seems good now. Still a little clicking, maybe less than before, but no way I will try to address it.

They did me one big favor. While the service manuals suggest a full dash removal, they were able to do all the work removing just some of the lower panels. No sign of damage or anything. Whew!

Was this covered under warranty? I've got this clicking too. Definitely tied to the HVAC system. Happens on powereup or whenever the system calls for more heat or ac. Kinda sucks but not the end of the world as everything HVAC wise still functions great.

Better this than all the issues I read about on Tacoma's, Rangers, Colorado's.

Hi! Yes it was covered. [Long story, but I am not completely sure they actually did the repair listed.]

First thing to try is blend door replacement. They can do this in a couple hours and only one panel below the steering wheel or the glove box needs to be removed. In my case this did not help.

Continuation: I had it in to another dealer last week, and they did a good diagnostic on it. They removed the blend door actuator an manually worked the doors in the "lower hvac housing" and authorized replacement as they found it stiff and hard to move. Funny thing is that I think by manually moving the blend door they must have dislodged something or loosened something, and the clicking is 90% better. I am holding off the repair until (if) I hear the loud clicking again.

PS: Had a new jeep rental, and there was a minor click too.

There are three blend doors. The one on the driver's side, activates the temperature control. The one in the middle of the dash, controls the airflow through the ducts. The one on the passenger side, controls the airflow between outside air, or re-circulate air.

Great, thanks for closing the loop on this. I've got the click but am over the 36k mile warranty period so I'd be covering whatever is done. I'm putting it off till it gets worse. I'm too worried they'll screw my dash up and I only want to get into it if it gets bad or my HVAC stops working properly.

I really doubt it will quit working, and will probably not get worse. Out of warranty, anything that requires dash removal will be really expensive, as they budget a day or more labor for the project. Plus, like you, I really don't want them taking apart the dash . . .

PS: I have a 50" red "straw" that fits lubricant cans. So temping to thread it down a couple vents until it hits a blend door and give it a shot of silicone . . .
