Agreed, I'll be reaching out to them. If those nuts had been installed on the other side of the plate they would have been in compression against the plate rather than tension. Also if the fusion had been more thorough they would have not popped.
Those nuts press in place and maybe get a peened crimp from the other side if you're lucky, they're definitely not welded. They would've held up much better if they actually used real weld nuts instead.

OP I had the same issue installing mine. Mine popped off when aiming them so I just drilled the lower two holes out and added rivnuts. I was able to get mine aimed properly but the bottom two springs are 100% compressed. I'm sure @Baja Designs will figure out a way to make it right for everyone thats having issues. They are awesome lights but the brackets need some refinement and more adjustability.

I don't know why, but I am still having aiming issues

I checked measurements again and at 25ft I am 4inches over level. 51in vs 47in. That puts my lights almost 5ft above level at 400ft.

So this is with the two top mounting bracket locations shimmed with thick nuts and the bottom two springs fully compressed.

I am looking for M6x1.0x60mm bolts for at least the top and maybe all of them so I can get it to aim down a little more.

If I can find them in town I'll report back tomorrow or later tonight.

Also if you call and report it to them they will send you another set of brackets to try. The person said mine didn't look right but didn't specify anything ofther than the little nuts snapped off. I agree there is design changes they need to make adjustability cover a larger range and the mounts more durable.

All these aftermarket manufacturers and none of them hold a candle to the quality of factory headlight and tailights. Bravo mopar.
I would wager to say your statement is a bit bold. My @Diode Dynamics Elite's were 100% plug and play with zero issues. I've had them almost 2 years now and definitely an upgrade over the OEM LED Headlights they replaced

I hate to say it but now with multiple people reporting the same problem, it sounds like the product isn't ready for prime time.

I don't assume there's a ton of people running these yet, being so new. So with 2 complaints of the same problem already, it might be more a design flaw than a defective part.

Hopefully Baja can get a solution out the door quickly. I'd make sure you're both on the list for whatever solution they roll out. Maxing out the spring and bolts doesn't sound like a long-term solution.

I found some bolts in 50,60, and 80mm lengths. They don't have pretty button heads but I'll be able to validate that i can at least get them low enough to use. I also got some extra thick hardened washers. I want to use the 50 or 60s down low so I can get some left/ right adjustment back. I'll use the 80mm up top and add some washer shims between the plates and springs.

I'll test it out tonight after my girls birthday parties and hopefully have time to take pictures of what I settle on and post em up.

I used longer bolts and shims between brackets and springs. Its in a workable space. I didn't have time to get it totally dialed because it was mt girls birthday party.

Picture shows longer bolts, two shims and w mounting bracket shimmed. Probably 3/8 to 5/8 of shim between locations. I'll report check tomorrow with left to right also.

In this config, breaking means rattling. In compression things might fall off with this failure!

I ended up getting them aligned with the shims and longer bolts. Lights are much better than my halogens. The odd shadows are from my bumper hoop. I did have to cut some plastic because if the bigger bolt head but it isnt terribly noticeable. I might try and get them to spread out a little more but im happy for now.

Avoid cockeye intensity. Make sure to aims the center focal point of the beams straight forward and parallel. I've seen too many tried to achieve wider beam by pointing the light to the sides.

What distance di you measure from the ground to aim them? Center dot minus 2 inches or did you use the old standard of 34 inches at 25 ft?

Dang, took quite a few washers

I used three on each of the top bolts and this seemed to give me more than plenty of adjustment now up or down

Using the DOT standard and guidelines for a VOR headlight they feel like they are still too high.
