It needs to be measured like a frame shop would to inspect for a bent frame. An engineering diagram of the roll bar and windshield would be necessary in my opinion.
Yes, and of course, since the dealership would spend time and effort - they'll want some sort of payment, so unless Jeep says to do it, well..................
The problem is, they need to get paid for all of that. They can't do it without Jeep's blessing sort of like they couldn't replace our JLU transmission until they had first tried two other things, and then had to get a district rep out for approval.

I'm not disagreeing, just how to make any of that happen.

I don’t think it’s a bent frame since he ordered it new from the factory and it was basically brand new when these issues started. I do think there’s something off with the roll cage though. Either mid model year change or it’s defective or somehow improperly installed.

Agreed. I wasn’t meaning the frame should be measured, just using those methods.

I would think something is off with the roll cage. The freedom panels sit on the window frame in the front and the edge of the top at the back. The sunrider mounts to the roll cage sides. That is probably why your door seals have clearance when the freedom panels are on.

Perfectly.
0 issues.
Exactly parallel with the tops of the doors on both sides, and the seals just touch the panels, no pushing down on them at all.

@ShadowsPapa have you done any measurements yourself? Attached is the body dimension document for a 2021 that has Figure 4 showing the upper body and sport bar dimensions in MM. It does not give +/- tolerances for the hard fixed point dimensions but does give panel gap dimension tolerance, but seems to be fixated on the hard top panels.

I know this process has been a pain, and if this has been suggested I missed it, but I would like to see a JT same year model as yours with a proper-fitting sunrider top park next to yours and the top removed and transplanted.
Problem should present itself.

That’s not true and against federal law. It’s on the monroney label. Don’t let them feed you that BS. That’s actually super dumb on their part. It exposes them big time to a lawsuit. When I worked for dealerships, we had to be extremely careful about stuff like that.

The more details you share, the more I think I was right when I said you need to consult with a lemon law attorney.
