I don't know. I'm still in this hell. They replaced gears again and same noise. The old bearing had funny wear on it. I will get more details when I go back to the shop. Very frustrating. I need my truck to take a trip and I can't use it. 3.73 were not bad enough with 35s to put up with this shit.
Times like this I wish I could see the old parts. Not that I am necessarily better or know more, but a different set of eyes, or a different direction coming in can make a different if nothing else.
I'd approach it from the outside, no history, no horse in the race, no sacred cows.

I can't even believe I could possibly say this, let alone think it, but if not for my health things going on and loving being retired so much, at times I wish I was still working in a shop - seeing, learning, and being in the middle of some of this stuff.

So of all of the possible choices of plastics - acrylics, nylons, polycarbonate, PVC, PETE, HDPE, and others, they chose to use shitty plastic. Great.

Believe me, I wish you could see it as well. I am beyond frustrated. Bottom line is I spent a shit ton of money to have it re-geared and since may or June, nightmare. I wish I could just order a jeep with different gears. It's stupid they don't offer it.

Update: After several attempts to contact the dealer I usually use, they have the truck and will tear into it tomorrow.

Once they know what's wrong and needed to repair, they'll let me know the cost and what percentage can be covered under goodwill. I like the sound of 99% ?

In all seriousness. I see a pattern of gear swaps and pinion bearings going out.
I know my shop told me the wrong fluid will eat the plastic carrier....I know it does it quickly...
like 5k.

Just got a call that the Jeep is done. In the end it was the pinion bearing and seals in the rear....and they found the front seal was leaking as well so it is all new. AND they tossed some Goodwill $$$ at it and I have a very small copay for all of the work. SUPER happy about that part, even if it took a week+ due to parts ordering delayed.

I seem to be in the middle of this hell now as well.

Have been working on this "harmonic noise" since about June myself. I'm on my second set of yukon 4.88s. First set was pulled and said to have "excessive wear", more so than should be expected at 200 miles in. Yukon replaced under warranty, but I still had the same noise on the new set. 48-55 mph harmonic sounding, but to me it did sound gear related. I know it was not making this noise before the gear change. It also came with a touch of vibration as well. Not much, but enough to notice.

Took the tech that performed the install and the shop manager for a test ride today. The both confirmed the noise and they thought it might not be gear related. Got back to the shop and they put it on the rack and ran it at same speeds. Stethoscope on the rear pinion seemed to be the cause of the noise.

New pinion bearing going in today or tomorrow. They said the rear gear looked fine and fluid looked fine as well, no reason to change those out.

We will see what things are like with a new pinion bearing. I am going to make sure they are using Mopar fluid as well as that seems to also be a source of early pinion death if not used.

Did they not pull the pinion after the warranty replacement of the first set of yukons? At that point they would have had eyes on the pinion and the bearing to verify if it's all good.

I would suggest you have them install a yukon master overhaul kit. That will replace the diff bearings and the pinion bearings and start fresh. I have heard the pinion bearings can be tricky to get set right cause they are a stupid dbl roller ball setup.

I used Lucas. Now....only MOPAR synthetic.

What specific oil did you use? I'd like to know what oil to stay away from.

I have a hard time understanding what makes Mopar Gear oil special over any other GL-5 rated gear oil and the plastic cage bearings?

Sounds like a unsupported anecdotal mechanics wives tale. Given the vast array of people changing their diff covers and using variety of non Mopar gear oil sourced from elsewhere, one would think the problem would be more wide spread and a TSB out for it.
