Long story…so hang with me.
Had the issue with the FAD bushing go bad. Horrible vibration noise. Also seemed to get some transfer case noise (not sure if related) at the same time.. Fon d the STAR case on the FAD Bushing and had the repair done. A few weeks later was in 4lo, and while getting a spot, my spotter told me my front wheels weren’t spinning.. I turned the lockers on and got the front driver to work, but not that passenger. Found the nubbin on connector to the FAD, that secures it tight, was broken off. I could easily pull It off, and when I did water came out. We had gone through several water crossings and i figure I must have shorted it out or something, and FAD actuator would not work. No dash lights ever came on. Tazer showed several DTC’s. B161B7-15 (fixed), C1514-87 (O2 sensor?), U0415. (ABS), P215C-00 (output shaft/wheel speed sensor), and P1DB6-00 (PCM/TCM). Took it back to the dealer and they replaced the FAD actuator. However, now they started experiencing he dreaded Service 4wd light. They ran diagnostics and replaced a ton of parts/sensors to date, but still can’t get it to go away. DTCM twice, the TCM, TC Range Position Sensor, overlaid the harness from the TC to the DTCM, replaced the 4wd transfer case shifter/switches, tested for voltage drops (no voltage codes at all), and tested wheel speed sensors. They even checked the TC fluid, found metal and replaced it as well. All done under the guidance of FCA Engineering and STAR cases.
*here’s where are are now: Can engage 4wd hi/lo, but as soon as they engage the lockers the Service 4wd light comes on and kicks it out of 4wd. They mentioned it’s still throwing codes in relation to the output transmission shaft speed not correlating with the TC speed. Assume that’s the P215C and P1DB6 DTC’s? No Serv Axle Locker message. Will resume working with Engineering tomorrow, but if anyone has experienced this same issue and has a solution, I would greatly appreciate your input, and will pass it on to the dealership. I have ZERO complaints with the dealership. They have gone way above and beyond to help me, just looking for some help for them/us. I’m supposed to leave for our annual Moab trip Wednesday, meeting up with friends on Friday., so I’m desperate!

Its only a bandaid but maybe the z automotive sensor cable will fix the problem. I am using it for my rear locker which has a shorted out sensor

Hopefully you can find the actual repair though

Thought about that, but I’m not getting the Service “Axle Locker” light, but the Serv “4wd”. I believe I would be getting that light and different DTC’s if it were that sensor?

hmm, I wonder if its a harness issue or body module issue. all new sensors wouldn't change the fact that a plug itself or something in the CM didn't get shorted or broken. I wonder if they have bothered to continuity check any of the harnesses related. Cus this sounds like it cannot see or get the desired read out from the FAD's position sensor when 4wd is engaged. I guess i know why some fork over for a FAD delete even if they are annoying.

i wasn't getting any service warnings just a blinking axle light so my problem is definitely different from yours. I misunderstood your issue and thought you were having a front locker issue

Update: dealership thought they updated the correct gear ratio and tire size, but apparently only the new tire size was updated. We used/reinstalled my Tazer and updated the correct gear ratio and anll all is good.
Lessons Learned: if you have new gears, you either need to remarry the Tazer after any work is done or have the dealership update.

I have almost the exact same problem you ended up with with my 22 Gladiator Rubicon. It doesn’t kick it out of 4wd, the transfer case is manually i. 4wd so it actually works, but the computer doesn’t know it’s in 4 lo) I didn’t get any FAD trouble codes so I assume it still worked, but not sure now) It has been at the Dealership for 90 freaking days. They have replaced everything you mentioned as well (wiring harness, all the control modules, the entire transfer case, tc position sensors… you name it. Continuity tests all show good.)and have been working with Chrysler engineers to try to fix it to no avail. I have decided that I am just going to take it back on Monday. I will redo the gear and tire sizes (37’s and 4:88 gears) although I did it on my taser then deleted it to take to dealer and they supposedly did it as well with their equipment.
After a few minutes in 4 Lo with lockers and sway bar disconnect, it drops out it’s knowledge of what the transfer case is in (dashes in the Offroad page and the lockers turns off and sway bar reconnects ). iis there a way to get a taser mini to not look at the transfer case so I can engage my lockers and sway bar disconnect?

So, when you install the Tazer and update all the settings, it still shows the Service 4wd message? If so, are you going through the proper sleep cycles after programming? Are your wheels straight and brakes off? Is your Tazer firmware updated? My Tazer resolved the issue immediately. Also I don’t take it out after reprogramming. Leave it in and see what happens?

We have the Tazer Light. I tried updating the firmware when I got it but it kept failing so I had just used the firmware that came with it. I did the correct sleep cycles etc. it worked for a few months then suddenly had the issues. I honestly think there is a busted wire somewhere they have not checked that goes to someplace you wouldn’t think mattered. I would like to separate the TC from the locker anyway so I can have lockers in 4 hi. I did leave the tazer installed as well. When I get it back I’ll retry it all again. If it still doesn’t work I just want to turn off the locker and sway bar functions that are tied to 4 lo in the Jeeps DTCM.
I am going to order the tazer mini.

Yes…I have the Mini…hopefully that will solve your issue. Also, fix those wires you think are broken. Having a dealership work with you and a Tazer is a blessing. Get the Mini, fix the wires, and when it solves the issue let the dealership know why. They need to know the Tazer is an asset, not a liability.

Oh, the dealer is not dealing with me at all. They kept the vehicle for 3 months and tried to blame my tire size for breaking everything and charge me for replacing the transfer case. They said I destroyed the clutch pack. I told them to put in writing that my warranty was voided for putting 37” tires on the gladiator so I could call corporate Ford Hq and sell the voided warranty statement because of tire size for their next Bronco commercial. They immediately backed off of that. My transfer case doesn’t have a clutch pack so they lied to me about that as well. They have essentially given up on ideas at this point. Lemon law time period is in effect but I have $10k in aftermarket lift tires, winch, etc… plus they’ll depreciate the vehicle and I’d lose a lot so not wanting to go that route. I have no idea which wires might be the culprit. I watched Ali Mansour on YouTube trouble shoot his issue and it was a wire back by his gas fill port of all places causing his issue. If I could just delete out the transfer case position from the DTCM and have hard wired switches to the lockers it will work out

sounds like they broke a connector on the first repair, can't imagine the subsequent have gone much better. I bet it's related to the workmanship of the wiring repairs.

Update on mine. Went and took my Gladiator back since the dealership couldn’t fix it. Hooked up a Tazer Mini and they had 4:10 ratio and I have 4:88. I changed the gear ratio and now every works like it is supposed to.

Yep...my dealership thought they updated the computer to reflect the 5:13 gears, but it was still throwing codes. When I plugged in the Tazer, it still showed 4:10. Reprogrammed the taser to 5:13 and all was well.
